Red flags: Only has simulation experience. Cannot name the specific hardware. Describes the controller in textbook terms without mentioning implementation details like sample rate, actuator limits, or sensor noise. Uses vague language like "I worked on controls" without specifics about what they actually built.
Q: "When would you use MPC over PID? What are the practical tradeoffs?"
Strong answer: Discusses prediction horizon and how it enables constraint handling, which PID cannot do natively. Mentions computational cost and the need for a sufficiently accurate model. Explains that MPC is valuable when you have coupled inputs, state constraints, or need to optimize a trajectory, but that PID is often the right choice for single-loop regulation where simplicity and robustness matter. Red flags: Gives a textbook answer without mentioning real-time constraints or computational feasibility. Says "MPC is always better" without acknowledging the model dependency. Cannot explain when PID is the better choice. Has never implemented MPC on hardware.

Strong answer: Tells a specific war story. Common good answers include: actuator dynamics not modeled in simulation (current limits, thermal derating, backlash), communication latency introducing unexpected phase lag, sensor noise exciting high-frequency modes that simulation ignored, friction models that were too idealized, or structural flexibility that the rigid-body model did not capture. Red flags: Cannot describe a real sim-to-real gap. Says "simulation was always accurate." Has never deployed on hardware. Describes the problem but not the diagnosis or solution.
Q: "What is your approach to tuning a controller on a real system?"
Strong answer: Describes a systematic methodology. Starts with system identification or characterization (step response, frequency sweep). Uses that data to set initial gains analytically or with a model. Then iterates on hardware with specific metrics: bandwidth, phase margin, disturbance rejection. Mentions safety procedures during tuning, like starting with low gains and gradually increasing, having e-stop protocols, and testing at reduced speed first. Strong answer: Names specific sensor types (encoders, IMUs, force/torque sensors, current sensors, LIDARs for localization feedback) and discusses real challenges: encoder quantization at low speeds, IMU drift over time, force sensor noise and cross-axis coupling, current measurement delay. Explains how they handled each issue in their controller design, whether through filtering, observer design, sensor fusion, or control architecture changes.
Red flags: Has only worked with simulation sensor models. Cannot discuss noise characteristics or practical sensor limitations. Does not understand how sensor quality affects achievable control bandwidth.
Technical deep dive
These questions are for the technical interview round, typically conducted by a controls lead or staff engineer. They test depth of understanding and the ability to reason through complex control problems. Adjust difficulty based on the seniority level you are hiring for. Junior candidates should demonstrate solid fundamentals; staff-level candidates should demonstrate architectural thinking and the ability to navigate tradeoffs with incomplete information.

Red flags: Has never dealt with backlash on real hardware. Ignores the problem or says "just increase the gain." Does not understand that backlash creates a fundamentally nonlinear system. Cannot discuss both control and mechanical mitigation strategies.

May mention Pade approximations for including delay in state-space models or discrete-time analysis for sampled systems where delay is an integer number of samples.
Red flags: Cannot explain why delay matters for stability. Does not know Nyquist or Bode analysis. Cannot connect delay to phase margin. Has no strategies for dealing with delay in a real system.
Q: "How do you validate a controller before deploying on expensive hardware?"
Strong answer: Describes a graduated validation pipeline. Starts with simulation using a high-fidelity model, including noise injection, parameter perturbation, and worst-case scenarios. Progresses to software-in-the-loop testing with the actual controller code running against the simulation. Then hardware-in-the-loop testing where the real controller hardware runs against a simulated plant. Finally, graduated hardware testing: no-load operation first, then light loads, then full operating conditions, always with conservative safety limits (reduced speed, force limits, collision detection). Red flags: Goes straight to hardware testing. Does not have a validation pipeline. Cannot describe what they test for in simulation beyond "it works." No concept of graduated testing or safety limits during commissioning.
Q: "Design a trajectory planner for a robot that must avoid obstacles while maintaining smooth motion. What optimization approach would you use?"
Strong answer: Discusses trajectory optimization formulation: minimizing a cost function (time, energy, jerk) subject to dynamics constraints, obstacle avoidance constraints, and joint limits. Explains how obstacle avoidance is typically formulated as signed distance constraints or using collision geometry. Discusses the solver choice: sequential quadratic programming for nonlinear problems, convex relaxation techniques for real-time feasibility, or direct collocation methods. Mentions warm-starting from the previous trajectory for replanning scenarios. Understands the tradeoff between global optimality (sampling-based planners like RRT* give asymptotic optimality) and local optimization (faster but may get stuck in local minima). Discusses how to combine the two: use a sampling-based planner for initial path, then optimize with trajectory optimization.
Red flags: Only knows RRT or only knows optimization, with no understanding of the other approach. Cannot formulate the optimization problem. Does not consider real-time feasibility for replanning. Ignores dynamic constraints (treats it as a purely geometric problem).
System design questions
System design questions are for senior and staff-level candidates. They test the ability to architect a complete control system, make tradeoffs across subsystems, and think about the full lifecycle from prototyping to production. Give the candidate 30 to 45 minutes and let them drive the discussion. The best candidates will ask clarifying questions before diving into the design.
Q: "Design the control system for a bipedal robot that must walk on uneven terrain. Walk through the architecture from high-level gait planning to low-level actuator control."
What to evaluate: Look for a clear hierarchical control structure. The top layer should handle gait planning and footstep selection, accounting for terrain. A mid-level controller should handle whole-body balance, center-of-mass trajectory tracking, and angular momentum regulation. The low level should handle joint-level torque control with high bandwidth. Strong candidates will discuss how terrain perception feeds into the controller, how balance recovery works when the robot is perturbed, and how the control architecture adapts gait parameters in real time. They should address the sensor suite (IMU, joint encoders, force sensors in the feet, potentially vision for terrain mapping). What to evaluate: The candidate should start by analyzing the requirements: 0.1N accuracy demands careful sensor selection (6-axis force/torque sensor, likely strain gauge-based, with appropriate resolution and bandwidth). They should discuss the control architecture: inner position loop for stability, outer force loop for regulation, with appropriate bandwidth separation. Look for discussion of practical challenges: force sensor noise floor, mechanical compliance in the tooling, vibration isolation, and temperature-dependent drift. Strong candidates will also discuss calibration procedures, how to handle contact transitions (free space to contact), and what happens when the assembly process changes the stiffness of the environment. Q: "Design a control architecture for a fleet of autonomous mobile robots operating in a shared warehouse space. How do you handle coordination, collision avoidance, and degraded operation when robots lose communication?"
What to evaluate: This tests multi-agent control thinking. Look for a discussion of centralized vs decentralized coordination tradeoffs. The candidate should describe a local controller on each robot (path following, obstacle avoidance, velocity control) that can operate independently, combined with a fleet-level coordinator that assigns tasks and manages traffic. Strong candidates will discuss what happens during communication dropouts: the local controller must have safe fallback behavior (stop, slow down, use last-known fleet state). They should address the latency and bandwidth requirements for coordination messages, priority schemes for intersection management, and deadlock detection and resolution.
Culture and collaboration questions
Controls engineers often work at the intersection of multiple teams. These questions test whether the candidate can collaborate effectively with perception, software, and mechanical engineering teams, and whether they can communicate complex technical concepts to people who do not share their background.
Q: "The perception team gives you a noisy estimate of object pose. How do you design your controller to be robust to this uncertainty?"

Q: "A field engineer reports that the robot arm is oscillating during a specific task. How do you diagnose remotely?"
Strong answer: Has a structured diagnostic approach. First asks questions to characterize the oscillation: frequency, amplitude, when it starts, whether it is position-dependent or load-dependent. Requests logged data: joint positions, velocities, torque commands, and any error signals. Analyzes the data to determine the likely cause: if the oscillation frequency matches a mechanical resonance, it is likely a structural issue or filter tuning problem; if it correlates with a specific trajectory segment, it may be a gain scheduling issue; if it is load-dependent, it could be model mismatch. Red flags: Cannot diagnose without being physically present. Does not ask for data. Immediately suggests retuning without understanding the root cause. Has no experience with remote debugging or field support.
Q: "How do you communicate controller limitations to a software team that expects the robot to 'just work'?"
Strong answer: Translates control concepts into terms the software team understands. Instead of talking about bandwidth and phase margin, explains in terms of response time and conditions where performance degrades. Provides clear specifications: the controller can track trajectories up to X velocity with Y accuracy, but performance degrades beyond those limits. Creates interface contracts that define what the controller needs (smooth reference trajectories, minimum planning horizon) and what it guarantees (tracking accuracy, disturbance rejection). Documents failure modes and how the software layer should handle them.
Red flags: Cannot explain their work in non-technical terms. Gets frustrated with other teams for not understanding controls. Does not document interfaces or specifications. Expects the software team to understand frequency-domain concepts.
Q: "You disagree with the mechanical engineer about the actuator selection for a new joint design. How do you resolve this?"
Strong answer: Approaches it as a shared optimization problem. Quantifies the control requirements (bandwidth, torque, backdrivability) and presents them alongside the mechanical constraints (size, weight, cost, thermal). Proposes a structured evaluation: model each actuator option, simulate the control performance, and compare against the system requirements. Is willing to adapt the control architecture to work with the mechanically preferred option if the performance difference is acceptable. Escalates with data, not opinions.
Red flags: Insists on their preferred actuator without quantitative justification. Cannot articulate the control requirements in terms the mechanical engineer can use. Avoids conflict rather than resolving it. Does not consider the broader system tradeoffs.
Structuring the interview loop
A strong controls engineering interview loop has four stages. The first is a recruiter screen using the screening questions above to verify hardware experience and basic technical vocabulary. The second is a technical phone screen with a controls lead, focusing on two or three deep-dive questions tailored to the seniority level. The third is an onsite (or extended virtual) loop with a control design problem, a system design session, and a collaboration/culture discussion. The fourth is a final conversation with the hiring manager focused on career goals and team fit.
The technical round must include a control design problem, not just coding. Give the candidate a plant model and ask them to design a controller, analyze stability, and discuss what would happen on real hardware. Math is important, but it is not sufficient. The best predictor of success is whether the candidate has debugged controllers on physical systems and can describe that experience with specificity.
For junior roles, focus on fundamentals: can they derive a transfer function, analyze stability with Bode plots, and implement a PID controller?
